Part 1: The Correct Build Order (and *why* it's the correct order)
The whole logic of a van build comes down to one principle:
> Do the things you can never reach again first. Do the things you can always change last.
Once a wall panel goes up, everything behind it — bare metal, wiring, insulation, plumbing runs — is sealed away, sometimes permanently. So the sequence works from the metal skin *outward* toward the stuff you touch every day. Here is the order, with the reasoning that lets you adjust it for your specific van.
Step 0 — Strip it bare, clean it, and hunt for rust
Empty the van completely. Pull the factory cargo liner, wall panels, and floor. Vacuum and degrease every surface down to metal.
Why first: This is the *only* time you'll have full, easy access to the bare shell. Rust is the number-one van killer (you read this in Chapter 2), and right now is the one moment you can see all of it. Get on a creeper and inspect wheel wells, the seams under the sliding-door track, and every low corner where road salt collects.
Step 1 — Treat rust and sound-deaden while the metal is exposed
Wire-wheel any surface rust, hit it with a rust converter, then primer and paint. Apply butyl sound-deadening mats to the large flat panels (doors, roof, wall sheets) — about 25–30% coverage on each panel is plenty.
Why here: Whatever rust you skip now keeps eating your van from *behind* your finished build, where you'll never see it until it's structural. Sound deadening is a five-minute job on bare metal and a miserable, impossible one after insulation and panels go in. This is a "now or never" step.
Step 2 — Cut every roof and wall penetration: fan, windows, cable glands
Install your MaxxAir/roof vent fan, any windows, and the roof gland where your solar cable enters. Cut, mount, seal, and flash all of it now.
Why before insulation: You have to seal these penetrations from the inside, and you want bare metal around them to bond sealant and butyl properly. The roof fan is, as the book says, the best $100–$200 you'll spend — and it's far easier to cut a clean hole into an empty van than to fish it between finished panels. Do the scary cutting while there's nothing to damage.
Step 3 — Add furring strips and mounting points
You cannot screw a wall panel or a cabinet into thin sheet metal — it will pull out. Bolt or rivet wood furring strips (cleats) to the van's ribs, or install rivnuts at your planned anchor points. Set them to sit just proud of your insulation depth so panels land flush later.
Why here: Everything you mount later — walls, ceiling, bed frame, galley — needs solid wood to bite into. You place these anchors *before* insulation buries the ribs, and you plan them around where your heavy furniture will bolt down. Skip this and you'll be inventing ugly brackets for the rest of the build.
Step 4 — Rough-in the invisible systems: THE make-or-break step
This is the step beginners get wrong, so slow down here. Run everything that will live behind a wall or under the floor — before you close anything up:
- Electrical wiring chases. From your future battery/fuse-panel location, run a cable out to *every* light, switch, outlet, roof fan, water pump, fridge, and 120V appliance. Leave a labeled, generously long tail poking out at each spot. Run more circuits than you think you need — an extra 12V run costs a few dollars now and a torn-open wall later.
- Water lines that pass behind panels or under the floor.
- Propane lines, heater ducting, or vent hoses, if your build has them.
Label both ends of every wire (the book's electrical-safety tip earns its keep here) and photograph the whole layout before it disappears.
> ### ⚠ Classic Beginner Mistake #1: Insulating and walling *before* wiring > You insulate, panel the walls, stand back, admire it — and then realize there's no wire for the reading light over the bed, no circuit for the fan you added to the plan, no outlet where the laptop actually goes. Now every addition means drilling through finished panels and fishing wire through foam, or running ugly surface-mount conduit across your pretty walls. Wire first. Always. There is no shortcut back through a closed wall.
Step 5 — Insulate walls, ceiling, and floor cavity
Now fill the cavities the wiring passes through. Polyiso board on the flat surfaces, spray foam in the irregular gaps and ribs, Thinsulate in the tight cavities. Never fiberglass batt (Chapter 3 explains why). Set your vapor-barrier strategy by climate: a poly barrier for cold-only vans, ventilation-first for hot and humid, or a smart membrane like Intello Plus if you'll cross climate zones.
Why after wiring: Insulation literally packs around and hides your wire runs. It physically cannot go in until the runs are done — which is exactly why skipping ahead to insulation is so tempting and so costly.
Step 6 — Build the floor: insulation → subfloor → finish floor
Lay floor foam board, then a thin plywood subfloor, then your floating vinyl-plank finish floor. Keep the total build-up as thin as you can — every inch of floor steals an inch of headroom.
Why now, before walls and furniture: The finished floor goes down *before* cabinets so your furniture sits *on top* of it. That keeps cabinets removable and stops water from getting trapped under a cabinet glued to bare subfloor. (Practical note: many builders drop the subfloor in on day one just to have a clean surface to stand on, then lay the finish vinyl at this stage — either works. The rule that actually matters is: finish floor before furniture.)
Step 7 — Panel the walls and ceiling
Now you close it up. Luan plywood, shiplap, or composite panels go over the insulation and furring. Cut openings for your labeled wire tails, outlet boxes, and the fan trim ring as you go.
Why only now: Everything behind these panels — rust treatment, penetrations, anchors, wiring, insulation — is done and was verified accessible. This is the first genuinely irreversible "cover it forever" step, and you've earned it.
Step 8 — Build furniture and cabinetry
Frame and install the bed platform, galley cabinet, benches, closet, and garage. Bolt into the furring strips and cleats from Step 3. Leave access panels anywhere a system hides behind cabinetry (pump, valves, battery, fridge vent).
Why after the walls: Only now are the *true finished* interior dimensions real — insulation and paneling have eaten an inch or two off every surface. Build cabinets to the finished space, not the bare-metal measurements, or nothing will fit the way your drawing promised.

Know where every system physically lives — battery, inverter, pump, tank, fridge vent, wire chases — before you cut a single piece of cabinet wood. Furniture is built *around* the systems, never the other way around.
Step 9 — Install appliances and fixtures
Drop the fridge, cooktop, sink, water tank and pump, heater, and toilet into the cabinetry. They connect to the wire tails and water lines you left waiting in Step 4. Mount the fridge with its required vent clearance, set the water tank as low as possible (the book's center-of-gravity warning), and use only food-grade PEX for water.
Why here: The appliances need finished cabinets to sit in and roughed-in services to plug into. Install them too early and you're working around loose boxes; too late and you can't test the systems that depend on them.
Step 10 — Terminate and commission the electrical system
Now land every labeled tail on the fuse block, switch, or fixture. Install the battery, inverter, and charge controller, then connect the solar. Fuse every circuit to the correct size for its wire gauge (Chapter 4's ampacity guidance), and keep the wiring diagram in the van.
Why last among the systems: You terminate to *real, physically-present devices* — the actual light, the actual pump, the actual fridge — instead of guessing at loads. Every connection now goes to something you can immediately switch on and verify.
Step 11 — Test, leak-check, weigh, and make it safe
- Water: fill the tank and run the system for a *full week*, watching every fitting. A slow leak found now is a rag; found in three months it's rot.
- Electrical: switch on every circuit, run the fridge overnight, confirm your amp draw matches your plan.
- Safety (non-negotiable): mount a carbon-monoxide detector and a vehicle-rated fire extinguisher before you sleep in it once.
- Weight: drive to a truck-stop CAT scale (~$15) and confirm you're under your GVWR with water, gear, and passengers.
- Shakedown: sleep in it a night or two while still near your tools, keep the book's "frustration list," and fix problems while stationary.
Part 2: The Weekend-by-Weekend Timeline
The book is built on a simple promise: you convert your van one weekend at a time, not in one heroic month you don't have. The manuscript notes most conversions take 4–12 weeks of *active* work. For a beginner working Saturdays and Sundays, that realistically spreads across three to four months of weekends — and that's normal, not slow.
Here's a 13-weekend plan mapped to the build order above. Two rules: never start a weekend until the previous one's gate is met, and build in buffer weekends — parts ship late and first cuts go wrong.

A note on honesty: almost no first-timer hits 13 clean weekends. Rain kills your penetration weekend. A back-ordered fridge stalls the galley. You cut a panel wrong and re-buy plywood. Add 3–4 buffer weekends to your calendar from the start and you'll finish *ahead* of your own expectations instead of feeling behind.
Part 3: Four To-Scale Floorplan Templates
These four layouts cover the overwhelming majority of real beginner builds. Each is drawn for a typical high-roof, long-wheelbase van — think Sprinter 170, Transit 148 EL, or ProMaster 159 — with roughly:
- Usable interior length (behind the cab): ~11 ft 6 in (138 in)
- Interior width, wall to wall: ~69 in (the ProMaster is widest at ~75 in)
- Width between the wheel wells: ~54 in
- Standing height, high roof: ~76 in (about 6 ft 4 in, before your floor build)
How to read the plans: the cab (front) is at the top, the rear doors at the bottom, the sliding door on the right (passenger) side, driver side on the left. Trace each one onto quarter-inch graph paper at ¼ inch = 1 foot and you'll have a real, buildable plan.
> ### The one dimension that trips up every beginner: the crosswise bed > A bed laid *sideways* across the van can only be as long as the van is wide — about 69 inches wall-to-wall. That's fine if you're 5 ft 8 in or shorter. If you're taller, a crosswise bed will leave you sleeping with bent knees in your own home. Your three fixes: (1) sleep lengthwise instead, (2) build the mattress platform into recesses in the wall paneling to steal a few extra inches, or (3) choose the widest van (ProMaster) and notch the bed between the wheel wells. Measure yourself lying flat *before* you commit to any rear-bed layout. This single check prevents the most expensive rebuild in van life.

- Pros: Enormous dedicated gear storage — bikes, bins, tools, a dog crate — all slide in from the back doors. The bed is always made; the layout is the simplest to build.
- Cons: The raised bed eats ~4.5 ft of length and kills standing headroom over the garage. The crosswise bed is too short for tall sleepers (see the box above). Least lounge space of the four.
- Best for: Adventure and gear haulers — climbers, mountain bikers, skiers, paddlers, dog owners — solo or a couple who'd rather have room for their toys than a dining nook.

- Pros: The most *daytime* living space of any layout — a real dining table, guest seating, and open floor. Two people can eat or work facing each other. The van "feels bigger" because the bed disappears by day.
- Cons: You make and unmake the bed every single night, and store the bedding somewhere. On a tired night, an unmade platform is a chore you'll resent. No permanent, always-ready bed.
- Best for: Couples who want to *live* in the space during the day, remote workers who need a table, and social travelers who host the occasional guest. Also great for people who move often and lounge a lot.
